Steps
Forming the Ball
Select the finest, most pliable aluminum foil available. While budget foil works, higher-quality foil, typically heat-treated, facilitates the process. Purchase a roll of premium aluminum foil from a grocery store or online. Opt for food-service grade foil if possible. Avoid thicker or heavy-duty varieties as they are more challenging to manipulate. Aim for a roll measuring 15-20 ft (4.6-6.1 m) for optimal results.
Create a compact ball by crumpling the entire roll as you remove it from the package. Tear open the aluminum foil package and extract 1–2 feet (0.30–0.61 m) of foil. Crumple the foil into a ball shape, continuing this process as you pull out more foil. Don't worry about the shape initially—it will undergo further shaping later on. If the foil breaks, place the broken piece in the center of the ball and surround it with intact foil, or start anew.
Mold the foil into a spherical shape by hand. Take the foil in your hands and compress it as if you're squeezing a basketball from both sides. Rotate the foil while pressing it together to achieve a more uniform shape. Spend 5-10 minutes on this step until you have a well-formed ball.
Enhance the ball's compactness by tapping it with a mallet while rotating it. Position the ball on a table, grasp a rubber mallet (a wider mallet works best), and support the ball with one hand. Gently rotate the ball while tapping it with the mallet to eliminate air bubbles and compact the foil. Continue this process for 15-20 minutes until the ball feels solid when squeezed.
Further compress the ball by tapping it with a hammer. Replace the mallet with a hammer and repeat the tapping process while rotating the sphere. Be cautious to avoid hitting your hand or the table. Continue for 15-20 minutes until the ball becomes extremely compact and resistant to pressure.
Tip: If you're concerned about safety, use a pair of tongs and perform this step outdoors on a sidewalk. Hold and rotate the ball with the tongs to prevent injury. Safety should always be a priority!
Refining the Foil Surface
Use 100-grit sandpaper to sand the ball's surface. Hold the ball with a cloth in one hand and sand it with 100-grit sandpaper using single-direction strokes and circular buffing motions. Spend 10-15 minutes on this step to remove the outer layer of the foil.
Caution: Wear sunglasses or protective eyewear to prevent any debris from entering your eyes.
Gradually refine the ball's surface with finer grit sandpaper. Repeat the sanding process using 120-, 320-, 400-, 600-, and 800-grit sandpaper. Spend 15-30 minutes with each grit to ensure a smooth surface. This step may take several hours, but it's crucial for achieving a flawless sphere.
Finish sanding the ball with 1000-grit sandpaper under running water. Hold the ball under cold water and sand it thoroughly with 1000-grit sandpaper for 15-20 minutes. This final sanding will eliminate microscopic imperfections and wash away any debris. Alternatively, you can use a bucket filled with water for this step.
Polishing Techniques
Get metal polishing cream and a chamois cloth. Purchase metal polish from a hardware or big box store. Also, acquire a chamois cloth to buff the sphere and apply the polish. Alternatively, you can use a microfiber cloth if a chamois cloth is unavailable.
Alternative: Another method involves using a liquid abrasive, but this can irritate the skin and wears away the ball's surface.
Apply the polishing cream to the ball using the cloth. Dip the chamois cloth into the polishing cream and rub it onto the ball's surface. Ensure the entire surface is covered with the cream.
Buff the ball with the cloth to work the cream into the surface. Rub the cloth firmly against the ball while rotating it. Reapply more cream if needed and use a combination of strokes until the ball starts reflecting light and shines.
Resand the ball using polishing cream if it lacks shine. If the ball isn't reflecting light, further sanding might be necessary. Use a 1000- to 2000-grit sanding block and apply polish directly onto it. Sand the ball as before until it begins to shine.
Remove excess polishing cream with a dry cloth. Wrap a clean, dry cloth around the ball and massage it to wipe off the extra polish. Now, you have a glossy ball!
